Modeling of Exhaust Valve Opening in a Camless Engine

Electromechanical valve trains in camless engines enable virtually fully variable valve timing that offers large potential for both part load fuel economy and high low end torque. Based upon the principle of a spring-mass-oscillator, the actuator stores the energy to open and close the valves in springs. However, the motion of the valves and the electromechanical actuation suffers from parasitic losses, such as friction and ohmic resistance. Besides eddy current losses, gas forces obviously play a further important role in the control of exhaust valve opening especially at high engine speeds and loads. Based on engine test bench data, computational simulations (3D CFD, gas exchange process and electromechanical system) are carried out to analyze the effects of exhaust valve gas forces on the dynamic motion of valve and actuator. The modeling approach and results of this investigation are discussed in this paper.

Start-Up Behavior of Fuel Processors for PEM Fuel Cell Applications

This paper focuses on start-up technology for fuel processing systems with special emphasis on gasoline fueled burners. Initially two different fuel processing systems, an autothermal reformer with preferential oxidation and a steam reformer with membrane, are introduced and their possible starting strategies are discussed. Energy consumption for preheating up to light-off temperature and the start-up time is estimated. Subsequently electrical preheating is compared with start-up burners and the different types of heat generation are rated with respect to the requirements on start-up systems. Preheating power for fuel cell propulsion systems necessarily reaches up to the magnitude of the electrical fuel cell power output. A gasoline fueled burner with thermal combustion has been build-up, which covers the required preheating power.

Sound Quality and Engine Performance Development Utilizing Air-to-Air Simulation and Interior Noise Synthesis

The sound quality and performance of an automotive engine are both significantly influenced by the “air-to-air” system, i.e., the intake system, the exhaust system, and the engine gas dynamics. Only a full systems approach can result in an optimized air-to-air system, which fulfills engine performance requirements, overall sound pressure level targets for airborne vehicle noise, as well as sound quality demands. This paper describes an approach, which considers the intake system, engine, and exhaust system within one CAE model that can be utilized for engine performance calculations as well as acoustic simulations. Examples comparing simulated and measured sound are discussed. Finally, the simulated sound (e.g., at the tailpipe of the exhaust system) is combined with an interior noise simulation technique to evaluate its influence inside the vehicle's interior.

Shape Optimization of a Single Cylinder Engine Crankshaft

Due to increasing demand for environment friendly vehicles with better fuel economy and strict legislations on greenhouse gas emissions, lightweight design has become one of the most important issues concerning the automobile industry. Within the scope of this work lightweight design potentials that a conventional single cylinder engine crankshaft offers are researched through utilization of structural optimization techniques. The objective of the study is to reduce mass and moment of inertia of the crankshaft with the least possible effect on the stiffness and strength. For precise definition of boundary conditions and loading scenarios multi body simulations are integrated into the optimization process. The loading conditions are updated at the beginning of each optimization loop, in which a multi body simulation of the output structure from the previous optimization loop is carried out.

Future Potential and Development Methods for High Output Turbocharged Direct Injected Gasoline Engines

With rising gasoline prices in the US the need for increasingly fuel efficient powertrain concepts has never been more critical. Evaluation of the market on the other hand shows that the vehicle-buying consumer is unwilling to compromise engine power output for this needed fuel efficiency. Boosted, direct-injected gasoline engines with high specific output and low end torque seem to be the most logical path to satisfying both good part load fuel economy and generous power and torque characteristics. Turbo lag and subsequent lack of torque during transient acceleration (with low initial engine speeds) are characteristics of current turbocharged gasoline engines. These phenomena have prevented successful penetration of these boosted powertrains into the marketplace. Larger displacement, naturally aspirated gasoline engines have been the preferred choice.

Accelerated Powertrain Development Through Model Based Calibration

Modern powertrain development is targeting to meet challenging, to some degrees contradictory development goals in a short timeframe. Looking to a development time schedule of 36 months from concept to SOP, it becomes a prerequisite that unnecessary design loops have to be avoided by all means. Now, in addition, the experimental development work has to be conducted more efficiently than in the past. In recent years methods for an efficient design process have been successfully applied. Testing and vehicle application work can take advantage of methods empowered by model based approaches. Today, models with different levels of detail are able to significantly improve nearly every development phase. Supported by standardized and automated test bench and vehicle procedures an efficient and comprehensive development process can be established and utilized, which is also necessary to tackle growing complexity.

Controlled Auto Ignition Combustion Process with an Electromechanical Valve Train

The current discussion about possible limitation of CO2 emissions makes improvement of fuel consumption a central topic for gasoline engine development. Various technological solutions are available to realize this improvement. Concepts featuring direct fuel injection, engine downsizing and unthrottled control of engine load with variable valvetrains are currently considered the most promising ways to achieve this goal. Further concepts that are under development include Controlled Auto Ignition (CAI) and homogenous lean burn combustion as well as certain combinations of these technologies. Within the European market, direct injection is currently the most popular solution. The drawback is that a very expensive exhaust gas aftertreatment system is necessary to keep exhaust emissions within legal limits.

Opposed Piston Opposed Cylinder (opoc™) 450 hp Engine: Performance Development by CAE Simulations and Testing

The new opoc™ diesel engine concept was presented at the SAE 2005 World Congress [1]. Exceptional power density of >1hp/lb and >40% efficiency have been predicted for the 2-stroke opoc™ diesel engine concept. Intensive CAE simulations have been performed during the concept and design phase in order to define the baseline scavenging and combustion parameters, such as port timing, turbocharger configuration and fuel injection nozzle design. Under a DARPA contract, first prototype engines have been built and have undergone a validation testing program. The main goal of the first testing phase was to demonstrate the power output capability of the new engine concept. In close relationship and interaction of testing and CAE simulation, the uniflow scavenging process and parameters of the special diesel direct side injection have been optimized. This paper discusses the latest results of the opoc engine development.

HiL-based ECU-Calibration of SI Engine with Advanced Camshaft Variability

A main focus of development in modern SI engine technology is variable valve timing, which implies a high potential of improvement regarding fuel consumption and emissions. Variable opening, period and lift of inlet and outlet valves enable numerous possibilities to alter gas exchange and combustion. However, this additional variability generates special demands on the calibration process of specific engine control devices, particularly under cold start and warm-up conditions. This paper presents procedures, based on Hardware-in-the-Loop (HiL) simulation, to support the classical calibration task efficiently. An existing approach is extended, such that a virtual combustion engine is available including additional valve timing variability. Engine models based purely on physical first principles are often not capable of real time execution. However, the definition of initial parameters for the ECU requires a model with both real time capability and sufficient accuracy.

Modern Gear Train Simulation Process for the Virtual Engine and Transmission Development

Current simulation tools for the investigation of the dynamic system response as well as for the component stresses on the basis of multi-body and finite-element techniques are integral part of today's powertrain development efforts. These tools are typical used for the analysis and optimization of shafts, clutches, chain/belt drives, bearings, levers, brackets, housings and many other components. An exception is made by gears which today are still frequently investigated by the help of semi-empirical methods based on DIN, ISO, AGMA and the specific knowledge base of well experienced developers. The main difficulty is that the gears are rolling off via large contact surfaces with complex nonlinear mechanical contact properties. Within the scope of research work FEV developed a new method for the analysis and optimization of gear drives based on comercial multi-body and finite-element software platforms.

Combustion Engine Design under use of Design for Six Sigma (DFSS)

Nowadays internal combustion engine design is characterized by a faster development time with increased levels of quality, NVH, specific power and lower weight all being demanded at a lower production cost. This requires a new and systemic design management from the outset of the concept to SOP (Start of Production). The design for Six Sigma (DFSS) process is the surest way to achieve the above mentioned development goals. Within a Six Sigma approach, manufacturing and serial production issues are considered from the beginning of the development phase. Based on examples, the methodology will be explained in single steps. The explanation will include QFD, FMEA (product and process), scorecards, DOE and kneading process with its tolerance analysis and process capability investigations. The use of these different tools for each phase of the design process will be described.

Experimental Approach to Optimize Catalyst Flow Uniformity

A uniform flow distribution at converter inlet is one of the fundamental requirements to meet high catalytic efficiency. Commonly used tools for optimization of the inlet flow distribution are flow measurements as well as CFD analysis. This paper puts emphasis on the experimental procedures and results. The interaction of flow measurements and CFD is outlined. The exhaust gas flow is transient, compressible and hot, making in-situ flow measurements very complex. On the other hand, to utilize the advantages of flow testing at steady-state and cold conditions the significance of these results has to be verified first. CFD analysis under different boundary conditions prove that - in a first approach - the flow situation can be regarded as a sequence of successive, steady-state situations. Using the Reynolds analogy a formula for the steady-state, cold test mass flow is derived, taking into account the cylinder displacement and the rated speed.

Downsizing of Diesel Engines: 3-Cylinder / 4-Cylinder

Due to the future application of combustion engines in small and hybrid vehicles, the demand for high efficiency with low mass and compact engine design is of prime importance. The diesel engine, with its outstanding thermal efficiency, is a well suited candidate for such applications. In order to realize these targets, future diesel engines will need to have increasingly higher specific output combined with increased power to weight ratios. This is therefore driving the need for new designs of 3 and/or 4 cylinder, small bore engines of low displacement, sub 1.5l. Recent work on combustion development, has shown that combustion systems, ports, valves and injector sizes are available for bore sizes down to 65 mm.
